In simple terms, it's more RPM and better breathing that adds the extra power to the R500. The 420/R400 are basically crate engines with minor changes - mainly a different camshaft. The early R400 have ARP rod bolts but not later cars. The R500 has uprated rods and pistons and CNC head.

Having a 2013 R400D I can say that the mods/upgrades to this engine as far as I know are: camshafts, valve springs, con rods & bolts, green injectors + RBTB as an optional extra.
I believe that the R500D followed the same regime with different pistons? - well the earlier ones did - as well as a more gas flowed head + RBTB as standard.
R400D ran stock Ford con rods and pistons, early ones have ARP big end bolts, they also ran standard injectors the 'big green' Bosch were only on the R500D
So there's a difference between the R400 and 420R engine then. A noticeable difference?
AFAIK, no, this was just a marketing exersice in rebranding the range - it is still a 210BHP 2.0 Duratec on a plenum
What about if you have RBTB's and no plenum ???
